Less complicated than you think

You can attach an MS Word document to an e-mail using Outlook Express. However, a document created in MS Word can look different to the recipient depending upon the version of Word, tab settings, installed fonts, etc.

If you want a Word document to open as closely as possible to what you created, you must embed the fonts used in Word:

Tools > Options > Save > Embed TrueType fonts

To save file size, I recommend your checking embed characters in use only.

In Windows, you can set Outlook Express as your default e-mail service in your Program Defaults menu.

You can configure fonts and font size in Outlook Express, but this is a completely separate application. Many security experts recommend a text only configuration for e-mail, because html configuration carries a much higher risk of infecting your computer with malicious code.

If I misunderstood the issue, please post back in this thread with clarification.
